This allows for lower prices for customers and increased profit margins for foundries. AlSi7Mg is perfectly castable in Rheocasting, simplifying material validation.

Would you like to save 43% on Tooling Costs for your Megacasting?
Traditional HPDC tooling costs for a Megacasting tool can be high due to wear from exotic alloys and high pressures. Rheocasting’s lower slurry temperature and reduced thermal shock extend tool life by 75%. For a 5 million Euro megacasting tool, Rheocasting allows 87,500 parts, reducing the cost per part from 100€ to 57.14€. This saves 42.86% compared to HPDC. Note: additional costs like tool management and maintenance vary by foundry and aren’t included.

Cut operating costs by using Rheocasting
Reducing operating costs is crucial for survival with rising energy costs and interest rates. Initial investment, depreciation, energy costs, and spare parts influence the operating costs of a diecasting machine. Smaller, fully depreciated machines are more cost-effective. Rheocasting reduces the machine size by up to 50% compared to HPDC by improving the filling process and projected area. This significantly reduces machine costs, energy consumption, and spare parts. Typically, Rheocasting requires a 30-40% smaller die-casting machine, cutting operating costs and reducing the carbon footprint.

Innovation Award for Rivian Hinge Pillar
Comptech AB won the METEF Innovation Award and NADCA Casting of the Year 2022 for the Rivian hinge pillar, made with AlSi7Mg alloy using Rheocasting. This method avoids the high die wear typical in HPDC and delivers outstanding mechanical properties with a high solid fraction of 35-45%, achieving 170 MPa yield strength, 250 MPa ultimate tensile strength, and 10% elongation. The hinge pillar design reduces projected area by 50%, allowing smaller machine use, saving energy, and lowering hourly rates. Using the secondary alloy eccomelt356.2, the carbon footprint is minimized to 1.1 kg CO2 per kg Al, significantly less than the global average.

Rheocasting slurries behave differently…
Rheocasting slurries behave differently, offering advantages in high pressure die casting dies. Unlike traditional HPDC, where liquid metal quickly fills every corner, semi-solid slurry tends to flow straight, potentially ignoring perpendicular features initially and leading to porosity or defects if air gets trapped. The 2022 NADCA paper by Hartlieb, Jansson, Tawil, and Bergeron explains that the laminar flow of Rheocasting pushes air out of the cavity without entrapping it, filling even thin and tall ribs easily. How to make Castings more Sustainable
Making castings more sustainable involves reducing casting mass by optimizing wall thickness, lowering the carbon footprint using secondary alloys, and extending tool lifetime to cut emissions. Rheocasting boosts mechanical properties, enabling thinner walls and higher iron content without compromising quality. Let’s create sustainable castings with reduced CO2 and improved efficiency!

Leak-free Battery Castings
The EU’s 2035 ban on combustion engines boosts EVs. Large, leak-tight battery castings are key. HPDC struggles with porosity and shrinkage, leading to leaks. Rheocasting solves this with a unique slurry that prevents porosity pathways, ensuring superior leak-tight castings. Check out the CT scans showing the difference!

Rheocasting is cool
A Rheocasting slurry is cooler than liquid melt but maintains its temperature longer, enabling slower, laminar filling. This reduces porosity and improves mechanical properties. The key? Latent heat. As solidification happens on solid particles, they release heat into the surrounding metal, promoting better flow and filling.The Comptech Rheometal process ensures a homogeneous and consistent slurry without temperature regulation. That’s why Rheocasting is cool

How to make great Heat Sinks
Key properties of an effective heat sink are high thermal conductivity, leak tightness, corrosion resistance, and good mechanical properties. Machined aluminium blocks are costly. HPDC typically caps thermal conductivity at 150-160 W/mK. Rheocasting offers a solution. By reducing silicon to 1.7%, Rheocasting achieves thermal conductivities over 190 W/mK with average values around 170-180 W/mK and excellent castability. It is ideal for high-performance heat sinks in large 5G antennas.

Charging an EV sucks…
Charging an EV on long trips shouldn’t be this hard! While Tesla Superchargers make it easy, other stations often require multiple apps and memberships. In Kassel, I recently struggled with a local charger that needed an app and account creation, only to give up and drive to a Supercharger. Why can’t we just swipe a credit card like at gas stations? Streamlining EV charging is crucial for convenience!

Rheocasting for Gigacastings
Rheocasting for Gigacasting is transforming the industry! Due to long flow lengths, gigacastings face feeding behaviour and hot-tearing challenges in liquid HPDC. Switching to Rheocasting enhances part quality. Rheocasting solves these issues by creating spherical globulites for better flow, distributing latent heat back into the melt, and reducing shrinkage issues.

Hot Tearing in Gigacastings
Tesla’s Gigacasting for the Model Y has revolutionized the industry. However, with larger castings, hot tearing becomes a significant challenge. Hot tearing is common in casting alloys like AlCu5, with their large solidification range. For Gigacastings, several factors amplify this problem. The longer flow lengths mean the melt front cools significantly, making recombination difficult. Additionally, residues from the die-spraying process accumulate on the surface, further hindering recombination.

Secondary Alloy Dilemma
Using secondary alloys can reduce carbon emissions, but it’s complex. Secondary alloys come from post-industrial and post-consumer scraps. Only post-consumer scraps have a 0 kg CO2 footprint. Casting alloys need high purity, limiting usable scrap sources. Producing casting alloys often requires adding silicon, adding 0.5-0.6 kg CO2 per kg Al. High-purity scrap is scarce, so securing your supply is crucial.
